I am working on the passenger door, I believe it is a 1940-42 pu door that is installed on my 39pu. I have two issues: (1) I am unable to remove the set screw that holds the lock cylinder in the boss. (2) The sheet-metal that attaches the boss to the door is not connected at the top- see photos.

What dia. and approximate length is the set screw? It seems I will have to drill it out and figure out a repair.

Is the sheetmetal supposed to be attached to the door skin? It looks like there might be two small tack-welds.

I want to confirm I understand how this thing is put together so I am not fixing what ain't broke.

The purpose of this exercise is to get the door lock working with a new key. There is a stamped stainless steel bezel with cover plate on the door exterior.

The set screw is shown in the first picture. It is in the small tube below the round housing
in line with the round hole. It will be either a hex set screw, or a slotted head set screw.
Try a penetrant and then look with a flash light to determine which type head is on your door. It will come out.

Be careful, the entire tube can twist off the lock cylinder tube! Ask me how I know...

is there a replacement boss to keep the door locks secured? The round cylinder with a set key.

Unless half the screw head breaks off like happened to me.

Looks like I'll fabricate one out of a correct size pipe and washer and hope jb weld will hold the piece till it sets. I'll tap the pipe and set screw it

The Allen set screws are notorious for petrifying in place. I ended up drilling mine and replaced it with a slotted screw.

Sorry I don't have better pictures. This is a 1941 Pick-up door lock removal. The set screw holding the lock in place was an Allen head that had been wallowed out, but was absolutely frozen in place. A slightly larger metric Allen was hammered into the set screw. When it was turned, the Allen wrench broke off ending any hope of drilling out the set screw as it now had a hardened head impacted into it.
The solution was to cut open the door as you see. There is an ?10-24 threaded shaft flash-welded into the lock retainer sleeve. It has been cut off exposing the hole into the sleeve where the set screw penetrates. This 3/8 sleeve was recreated on a lathe, tapped and will be re-welded into the sleeve and then the door will be welded back up.

Yeah, that's bout what happened. I used a 1/2" ridged pipe. Tapped it to 8/32. Used a black metal hard steel Allen head screw.
JBWelded to it a washer with a drilled out hole to fit the lock cylinder. Then JBed it to the flat sheet metal piece in the door. Washer keeps cYL from going out and cylinder outer cover keeps it from going in. WA LA. Happy Trails. RT
