I believe the problem is solved. I inserted a 3/16” spacer inside the camshaft plunger and reinstalled it with a new spring.

Before adding the spacer, the timing gear cover would fit right up...

I removed rear backing plates on each side when I pulled the rear axle recently.

It’s a good opportunity to clean and rebuild rear brake assemblies.

And, in addition to what others have already mentioned, lube the threads on the spring spreader liberally. As the spreader elongates, the tension on the nuts increases quite a bit.

Update - we installed a new 6V battery, negative ground, and the car started right up. What appears to be a cutout on the stock generator is apparently a Fun Projects EVR. Ammeter needle deflects...

Thanks for all the comments. The change to negative ground was intentional, as the ammeter needle deflects the correct way when the lights are turned on.
